For the most part if the block has already been bored once and there is sufface rust on the cylinder walls you could either have the block honed, or simply spray down a rag with WD-40 and clean the rust off. If you are planning on building the block though i would have the block bored/honed incase. Stock sleeves should not be bored past .50mm over stock.

As far as getting the motor resleeved check out the FI marketplace section, there is usually deals around $800+.

Most D16's [that I've seen] require to be bored out +.5mm (aftermarket pistons aren't availible +.25mm). You need to have an automotive machine shop check the block. If its w/in factory tolerances, a light hone is all it needs. Not only for removing rust, but to deglaze the cylinders for the new rings. Otherwise a .5mm increase won't hurt the sleeves strength, unless you mean 14psi from a gt42.

75.5mm is right at the service limit, but I am going with 76mm Vitara pistons on mine since several others have had good results.
