I use one of these saws for cutting aluminum and it works brilliantly, even with a wood working blade, I would never contemplate using it on steel, though.

Wondering where you guys purchase your CNC Billet aluminum filler necks from? I am after a few of each size, the smaller "Jap" size (toyota/nissan/mitsi) and the larger american size.

I had my G Size argon break its tether during a 7.3 magnitude earthquake (Christchurch, New Zealand) and it destroyed my tig torch and a few other things.....

Why not fold the tanks in 2 U shape pieces instead of multiple bits? It's alot quicker to produce and alot less welding than the way you are making them now

I pay $173 NZD for a G size argon (Not sure what that is in american speak), rental is $0.20 a day.

G size is our biggest bottle so I'm guessing it's 330cf

This is exactly how I do it, chuck it in the dewalt cordless drill and spin it against the belt sander, sharpens it to a point and concentric.. saves getting your fingers close to the belt.

This is an older one, It's an Austin Mini Cooper race radiator I made for a guy a while back when I first got my dynasty.

2mm folded aluminum tanks, 1.6mm 4043 filler rod, 2.4mm lanthanated...

If that came into my shop I would:

Drill out the hole so no crap is stuck in the threads, die grind off the damaged part so you have a "divot" of sorts.
Build up the die grinded area with weld...

It's not the fins that are the problem, it's the tubes. Ideally you want small tubes and more fin so you have more fin to tube contact.

wide tubes results in less fin / tube if that makes sense.

Looks good, but you need to work on your gapping so that the alloy has a flange to weld to.. I've attached a picture to show how I do it, I have had 0 weld failures in my 4 years of tig...
