Well, first off, i'd like to say this is for off road use only. I care about the enviroment and I would never remove a cat converter for performance benifit because I care too much about my enviroment. I just did this for "testing"....
Basicly 2.5" piping, 2.5" carsound cat
The pictures clearly show the steps that were involved, if you have any questions, just ask.
We were going to make the flanges the same size as a standard cat, but we were too lazy.
just a side note, the hole is for heat buildup to release pressure as the air that surrounds the pipe expands.
wide open goodness

If you did make them the same size it may go un-noticed at inspection but with the extra long pipe and choppy welds it'd get spotted in a second as a modded cat... If the person is paying attention.
Looks good man, I was thinking about doing something similar, for testing...just out of curiousity, what kind of welder are you using? I just got a Campbell/Hausfeld (read: Wal-Mart) Arc/Stick welder and I'm having a horrible time with it...

california we dont have inspection.. so choppy welds and extra long pipe is okay.
we have smog test, and obviously it wouldnt pass smog w/ no cat.
its for if you get pulled over by CHP and they look under ur car for a cat.
as long as they see a cat, they are happy.
like i said though, if we wanted it to look perfect, we woulda made it the same size as replacement cat and i would have spent more time welding.
yes, i was using wal-mart welder. Not a very good welder, can do better with better equipment, but a friend was kind enough to let me borrow for free, and its under the car, so looks arent important.

Hey, since you are using a wal-mart welder also, what kind is it? I have the 70amp stick welder and have been trying to weld an o2 sensor bung on my downpipe and I haven't got it to work at all. For practice I welded two 2" exhaust pipes together, and though it took a number of tries I got it, but no dice here. If you're using the stick welder, have any advice? I'm starting to get sad
let me just reidorate some things about welding. you can weld with a stick welder on stainless and aluminum.....but it sucks....if you want a good weld borrow a mig or tig and make it look good. a mig/tig makes a much better bead.

Thats a cool little project.
Ive seen people go about it another way too by welding tabs onto the side of the test pipe so the heat sheald can bolt onto it.
Heres a pic of one with the tabs off of visions webpage.

how much does that cost though
this was 10 dollars for 4' of thick *** 2.5" pipe
22 bucks for flanges and gaskets
and a old leftover cat

Thats some nice work. I don't have a CAT. I just use a 18 inch resonator from my header and 2.5 inch piping on out to a Magnaflow muffler.
