Unless there is some little detail that i can't think of, it should fit. D-series to D-series. As for the gasket...I put a dc header on my Y8 and re-used the same gasket. I haven't had any problems.

it should fit no problem, and if the gasket is in good shape i dont see why you cant use it again, i have used me exhaust manifold gasket probably like 10 times lol dont have a single leak

It depends on the condition of the gasket.... if it's all mangled and bent out of shape, kind of a no-brainer. But if it looks good and is still relatively pliable, re-use that mo-fro.
I haven't had any issues either.

if his went onto yours fine, then yours should be the same going over to his. I don't see how two headers that are the same won't interchange.

If it's the connection point between the CAT and the Header than there is a chance he made need extra pipe or maybe just pull the exhaust forward a little bit. Even though he swapped with his brother, getting 2 inches of sway between the connection of your CAT and your Header isn't unreasonable. It could happen. He may need to just play with it a little more and pull it forward for it to bolt up properly.
