Default welding intercooler cores

I am going to make some endtanks for a garrett core over the next few months and was wondering if anyone had any advice on welding to the core itself.

I've also been reading about fixing leaks before welding the core to the endtanks. Was wondering if I should "fix" every bar/plate before I put the endtanks on as precaution.

Something like this.



I'm going to make the tanks out of .125 6061, and try to weld them inside and outside where needed.

just dont let the arc wander over toward the first tube and melt through it..... ive only done one and i didnt have any issues. this was an air to water that i welded two cores together for more volume and all went well......

It really isn't that hard, just like welding anything else. Try to focus your heat away from the fins as much as possible, but it's fairly straight forward.

Radiators are more of a PITA IMO.

^ Looks good mike.

I had a local intercooler company build me a few tank setups back a few years ago and they were cutting down their cores from larger core stock. I dont remember them welding between the bars like that though. I know they pressure tested each unit to 150 psi post welding though.

So; in short, welding them at all is overkill? Or weld them all?

I got my garrett core in. They are not designed to be 100% leak free. They may drop pressure over a certain amount of time.

Mine did come in with about 50% of the plates and bars welded together. I imagine they are held together with a glue or epoxy of some sort.

Just wondering, are you guys beveling the core at all? Doesn't seem like it would be a bad idea with a small .050 bevel to keep the weld flatter.

i didnt but yes im sure it may help control the arc better by doing so.
