Header rattle when idling with air conditioner on...
When I pull up to a stop sign with my air conditioning on during a hot day, my car will drop to like 400 rpm and the header will rattle like the car is about to stall... it only does this for a second, and not every time i idle.. just randomly. It's ******* annoying though, and makes my car sound shitty. I have a 5 speed 96 EX, with a dc sports ceramic 4-1 header. Any ideas?
Hot damn my friend, I had asked almost the exact same question just last week! Mine's a 93 del Sol Si (D16Z6). It's still got the OEM exhaust header. Anyway, yeah, mine would rattle too, but mostly when I turned on the A/C.
Well from monkeying around underneath I finally found out that where the top header portion joins at the A-pipe was coming loose!
Tightened all the nuts back on and fixed the rattle. Maybe it'll do the same for you?
Also check to make sure all heatshields are secured and aren't hitting against anything.

I have the same problem--by researching (extensively) on H-T and by asking the question myself a couple of times, I've hypothesized that it's a problem specific to DC headers--there's something a little off with the fitment of their design--and I agree, it's annoying as hell!
I also (obviously) have a DC header. If I had access to other headers I would change it out and seek to prove my hypothesis--but oh well, I"ll just wait for the turbo manifold!
