Are you serious? If your asking those kinds of questions I don't think you should be welding the pieces back together. Wire? You mean rod? Fast and Hot?

What welding machine are you using?

why not just bring it to a welder and pay the half hour of labor to weld it back together? it will look better and most likely actually work.

Seriously if you have to ask how to weld AL with a mig. might want to try it on scrap. also you do know it will look like **** right?

i can't see a 125 welding that thick AL without some preheating and even then experience will be the deciding factor.

why not just take it to a welder?

to come to his defense, before I purchased my tig machine and learned to use it, I use to fab complete intake manifolds with my aluminum spool gun (mig). I had people dropping thier jaws at how nice of a bead I could make with the spool gun. It took a lot of practice, but the end result was marketable. Would I do it again now that I can tig?... NO!

To anwer your questions: yes move fast, but stay in control, make several practice passes before you start welding to make sure you don't have start and stops (thats is what makes mig aluminum real ugly). As far as the heat goes, I'de set your machine to weld 1/8". I would use 5053 aluminum wire. Clean it real good, that will help with the splatters.

A 125 will not have the power to weld aluminum. It barely has the ***** to weld 3/16 steel plate. Aluminum takes significantly more power than steel because aluminum transfers heat so well. Plus welding with a spool gun is different than trying to push aluminum wire through the normal welding cable. It will tend to bird nest and jam the machine, causing more headaches than it solves.

Buy a TIG and do it right or just pay someone that can for a couple of hours labor.

I agree 100%. Your already doing your own work to a large extent....have a fab shop TIG it back up to finish off the item well. Minimal cash to have a nicely finished intake.

Does this machine even have high frequency output for aluminum? If so, i would recommend doing a practice run on another mani. Then try your hand at the project if confident. Everyone welds alil differently.

lol, sorry i didn't update this. I've already picked up 2 sohc manifolds to work on. Got sidetracked with anther fab project.

If i can't manage this, i'll try downest. Right now i'm actualy working on fabbing an air box.

Thanks man, just give me a call/pm whatever. Little jobs like that I can do pretty much whenever is good for you, even better if it's nice and clean when you bring it in.

Someone at the shop I used to work at ported and increased the size (and of course welded) an AP1 manifold. Along with a larger throttle body and some other basic mods (it was a BSP car so nothing too crazy) on a 2.2L, it put down more power and tq with better response than any other lightly modded F22C I've worked with.

Castings are best welded with 4043.

i would'nt MIG something like that.
or even do it yourself if you are asing something like this.

use any aluminum wire you seem fit 4043? yes diff tip or a spool gun if you have one, also run argon.

Spool guns and push aluminum setups are DC not AC. Much better penetration with DC...with the welder he has here though, I would take it to a shop to run a bead around it.
