Clutch Replaced - Now 2nd and 3rd Gear are a little Crunchie
We replaced the clutch (what a biatch) with OEM. All seemed fine. But I'm getting a little grunch (not quite a crunch) going from 1-2 and 2-3 gears.
Clutch fluid was flushed.
I'm going to change the tranny fluid this weekend, but the grunching definitely seems related to the recent clutch replace.

Replace the tranny fluid with the new Honda MTF and see if that helps. If it doesn't, then you might have some other things going on. 02's were bad for grinding, though--but it was usually only 2-3 and not 1-2.
Ive got a little notch when shifting from 1st to 2nd on my 04 type-s. Stock clutch and GM synchrow mesh with friction additives. The tyranny fluid helped for like two weeks then it reverted back to the normal notch I had with the Honda fluid
and its really easy to grind 2nd gear so I think i might need to replace those synchrows.

That sounds like the right plan. When I first bought the 02 type s (brand new) 1-2 was a little notchy, but it went away. I had absolutely no grunchie issues prior to the clutch change, so I'm a little bummed.
If the fluid flush doesn't work, what are the likely causes stemming from the clutch replacement?

make sure you use proper lubrication on the input sleeve and NOT on the splines

So, I changed the tranny fluid this weekend. When I opened drain bolt, I was surpised at how much force the fluid came out. Turns out there as 1.6 GALLONS of tranny fluid in there, not 1.6 quarts.
I have to assume my mechanic who did the clutch overfilled cause I've never changed the fluid before.
The tranny shifts just fine now.

How in the hell did they get 1.6 gallons in there? Must have been pretty messy, especially when screwing on the fill-bolt.

I'm going to assume my mechanic filled it up via the VSS (not that I've ever done it that way, but it sounds like you could overfill via the VSS).
Maybe he mixed up his gallons and quarts? He can be a good mechanic, when I hover over him...
