i did the same thing. ive seen others like that as well. what i did was i took a drill that was a little bit smaller than the minor diameter of the threads (basically the size the 02 sensor would be if you ground all the threads down till it was just smooth) and i just drilled it out with a hand drill. i think i got about half way in and i was able to bend the rest out by hitting it with a punch and hammer. i did screw up a few of the first threads a little but the new o2 sensor screwed in just fine.

i start to do this one day and then my neighbor came over w/ some kind of easy out tap looking ttool and got it out for me

problem with those is that the threads are so soft from being heated so much and the wall thickness is so thin that it usually just makes the sensor expand making it even tighter. mine was really frozen in there so it wouldnt work but i guess it could work in some cases

well i cant get it so im just gonna bring it to a machine shop tomrrow and hopefully they can get it out without messing up the threads.

I went to one, they told me that the price of getting it out I could just go buy an aftermarket header. so I did. They sell headers on ebay that are about half the weight for about $70. then just take your time trying to get it out, and hang on to the header until you have to smog the car because the header from ebay most liklely isn't smog legal. that is what i had to do at least, just be carefull if the bolts that connect the 2 peices fall out, one of mine did, the gasket gets torched and your car becomes super loud, in a bad way. They are really hard to replace too. the gasket that is.
OR....
I have seen at sears these reverse threaded drill bits that are used for something like that. They are a little pricy for drill bits, but cheaper then a new header. try doing that.

yeah some dood told me about some kit from sears caled a tap and die or someshit that can do it imma go see if they got it tomrrow.

thats not gunna help you at all. just drill it out and peel the threads out. if its not working than you arent using the right drill.

wish i had a powerful enough drill when mine broke. I didn't want to go buy one, but now that i think back about it, probably would have been cheaper. Although i did save some weight lost by installing my "cheap *** fall apart color changing ebay header"

i finally got it off and dam it feels good. i dont have any good drill bits either. i broke one too. i took my dremel and a sanding tool and just grinded it down on one part till i hit the threads. then i took a punch and knocked the other side that was thicker down then it cracked in half and got out.

Wow, mine came off with hardly any budge. I sprayed it a little with PB Blaster the day before and drove around a little bit the next day. Maybe the expansion/contraction absorbed the PB into the threads really good and it broke loose in 2 secs.

man i drenched it with pb blaster. i think after u drive it the pb blaster on it, it will be gone because of the heat. i should have took it off when the engine was cold. i warmed it up first. burnt my dam hand trying to see how hot it was.
