Can i cut this intercooler down to size?
would it be posable to cut this intercooler down and weld a plate on the top so that it is smaller and fit my honda?

In theory it should work. As long as its completely ait-tight I can't think of any reasons why it wouldn't. But, check out the inside of your bumper, you might be able to make the bumper fit the intercooler.

yea, i think if i weld a good beed around it and put some window calking around the welds it should hold just fine.

Might become a pain in the *** project. The thing probably has leaks. After fixing a leak, you find another, and chase your tail trying to make it air tight.
Also... it's a tube-fin style which will be harder to cut and repair than a bar-plate. I personally don't feel tube-fin intercoolers are as good, either.

does anyone know what the max psi this can handle? and what if i cut it in half and put one behind the other and made new end caps? would that double the amount of boost it could handle because it would have 2 cores?

I was going to do the same thing, is that the standard Volvo intercooler, the only thing is it's really hard to seal plastic. I just ended up buying a Tyrus intercooler, so much nicer looking.
