GEt 3/4 MDF, asheet at Home Depot is about $20. THey will cut it down to fit in your car. Download Blaubox from Blaupunkts website, enter the T/S parameters from SUb and it will help you design a box, tell you what size pieces to cut, etc. Don't forget the silicone for caulking, wood glue, and some drywall screws, and a drywall/countersink bit for your drill. For vinyl wrapping you will need a heat gun, contact cement, and I prefer using a glue spray gun(basically a plastic cup with a metal tube sticking up that attaches to air compressor), and PATIENCE. Get extra vinyl and practice because you WILL burn it, melt it, cut it wrong, F#$@ it up your first time. Also a roller for wallpaper helps to stick the vinyl down good w/out burning the crap out of your fingers.

Yes, unless you need to fiberglass it. THen you will need fiberglass resin and matting.

...and something to protect the car from moulding the box directly to it - and cups and stirrers and gloves and a mask andI could go on and on

What type of box did you want to do, that will determine the materials you will need.
