yeah, using a router would be bad news. First of all you want speeds of 200-400 rpm, and a router is like 10,000 rpm.

Air shears work well on 18-20 gauge and up mild steel/aluminum

Jig saw will work well on aluminum

If your trying to get perfect rings, talk to a CNC plasma/water jet local business

I have used carbide endmill cnc bits on my router to cut plate. It works great. You can find them on ebay if you search cnc endmill. I don't know if they will work on sheet metal. But it works on plate perfectly. When purchasing you want to purchase the bits that come in tubes. Usually run about 35-80 a bit. They are the aerospace bits which are out of spec for their precision machining, but are perfect for us.

Carbide bit in a router would work for aluminum...it'd make a mess but it'd work

Next time, go to MSC or Use-Enco.com (or even McMaster-Carr). You're getting ripped off on your carbide. I bought 5 small size, high grain carbide TiAlN bits just the other day for $70 bucks, and they were brand new.

actually you should build an arm for it roting around a pivot.

we have an old 50's style pivot thing to cut perfect holes in sheet.

pretty cool ****

I can make you some if you let me know what material. And more specific description of what you need. Pay for shipping and material. Have a machine, well a tool that can do this in about 10 seconds.. And I probably have any sheet metal you would need.

If you're going to cut out a 10" dia. rings out of sheet metal or any type of metal(varies on the thickness/gauge), try using a Pneumatic Nibbler. It has varieties of cutting Bits for the thickness/gauge of the metal. It has precision cuts, without the spiky sharp edges.
