like the title reads, the bulb base is different, I can;t shove it in the head light assembly, should I modify the bulb base?

both bulbs are Philips D2S 85122

it might help if you told us where you got the bulbs, and maybe post some pics? My rebased Phillips D2S for 9006 housings look like this:

 

A stock D2S bulb will not just plug in.

 

ok then how do I get it rebased

 

is it a good idea to use dremel tools to cut away to fit like 9006?

will this cause my headlight to be foggy?

 

If you look at the pic I posted, you will see the mounting ring and tabs from a 9006 bulb attached to the D2S bulb. It's not about removing material, but adding.

*edit* I think you do have to remove some material from the base of the D2S, but if you simply shape it to fit the 9006 housing, the bulb will not be in the correct position and the beam pattern will be crappy. You have to remove some material from the D2S and then add the 9006 mounting ring and tabs (slightly further down the base) in order to have a correct beam pattern. If I hold a 9006 bulb next to my D2S bulb w/ their mounting rings directly adjacent, the little globe inside the D2S and the filament inside the 9006 would line up.

adding is easy but I need to cut on my standard d2s bulb

the diameter of a stock 9006 is about 30mm, not measuring the 3 notchs
the diameter on my hid bulb is 32mm, so you see, I need to cut away some

I measured them with a dial caliper compas

 

bah, looks like you responded before I posted, I'll try to rebase it tonight

 

ok I rebased it, cut only, no add. It looks... alright I guess. So, what should I use for adding?

 

the beam pattern is TOTALLY off, help!
