i like the supports off the head flange on each runner, but wouldn't it be a bit stronger if they were vertical instead of horizontal gussets?

I don't know **** about welding/fab, but i know a little physics, so i would guess he did that b/c it makes a triangle which is the strongest geometrical shape and acts as leverage to hold more weight up.

they would still be stronger the other direction, but then you would have no surface area where it was welded on..

It's equal. It is a large tube header. 1 3/4 stepping up to 1 7/8.
Collector before meg. is 2 3/4. Meg go from 2 3/4 to 3 1/2 then back to 3"

Those are called Tri clover clamps. They are used in sanitary tubing.Like dairies and cheese factories. The problem is that the gasket that goes in between the two fittings is rubber and will melt.So you need some kind of an O ring out of wire .
It looks to me like most of the header was made from sanitary tubing.

wouldn't stepping up to 3.5' and back down to 3" be un-necessary? why not just go straight into 3" you are basically creating one more obstruction for exhaust gas to travel aound?

Yes it is Tri clover clamps. They have been modified so there is no need for the "O ring" and they are now zero leek. As for the rest of the bends I have them made, Can only get the sanitary tubing in half sizes, no 1 7/8's or 1 3/4.
