maybe you forgot to install the donut gasket?
thats what happened to me the first time and it sounded horrible, then i put the gasket on and it was perfect.
make sure the bolts are on tight so you have no leaks. turn on the car and place your hand around where the header connects to the cat to see if your leaking air.

If you went from a stock header to the AN-R, your exhaust note may have increased, but it shouldn't be a huge different. As the others stated, check for leaks, as a even a small leak can get extremely loud, and annoying.

As explained above, turn the car on, go underneath and feel around (don't touch anything) for any air pushing out. Most likely it's leaking where the header meets the straight pipe/cat.

is the loud noise coming from the tial pipe or the front? if its the front then u have an exhaust leak, could be that u just need to tighten the bolts, or put in a gasket

Yeah, you might. Did you torque it to spec? Did you reuse the same gasket that was on there?

Sounds like you either didn't tighten it enough (be careful, if you have access to a torque wrench and a manual, grab it), or your gasket is bad. Might want to swap it out.
It could be the flange itself on the header, but I doubt it, as I've only heard very good things about the AN-R quality.

Yes sir.
Yes sir.
make sure you torque it right this time; you can't just twist away with a rachet until it feels tight. You have to get a torque wrench (you can borrow one from autozone) and make sure each bolt is at a certain lb-ft (check helms or w/e).

You won't need a thicker gasket, the stock one will work perfect.
True, you always want to torque everything to spec, with a quality torque wrench, although I never have for a header. I've probably used 7-8 different ones on my motors, and just tighten starting from the middle, working my way outward. But if you have acess to the correct tools, use them.

I've looked for a leak and no such find.
