The pulley is balanced, could be tearing up the assembley. Thats my guestimation.

sounds like something is causing them to burn out rather fast. does he have a couple subs etc? I had a pair of subs in my old 90 cavalier and I burned out two alts cuz they drew too much power and the alt was trying to compensate for it

does he have an aftermarket crank pulley?...i think the aem alternator pulley is smaller in diameter to the stock and that makes the alt spin faster and burn out,i have seen this happen before..i would call aem and talk to them about it

aem pulley is bigger than the stock pulley. Lemme see if I can get my scanner to scan up my aem that I have (it's on an alt now just not in the car) and compare with the stock. Should take me 20 minutes or so then I should have a pic

edit: Here ya go

larger than stock, means less amp output, means if you're trying to push some good amps outa it, you're gunna burn it out. Hmm, might need to find a high amp alt before I put this thing in.

aem is larger than stock, and spins the alt slower than stock

go with a 5th gen alt it puts out 10 more amps than ours do. its a little bit bigger but from what i understand it still fits in the spot fine.

Maybe you should use the aem crank pulley with the aem alt pulley?

AEM doesn't make a crank pulley. http://www.aempower.com/faq.asp?fid=28&sid=&tid=4 . Check in their forum to see if anyone has had this problem or contact them directly.

the alt pulley is bigger cuz it's easier to turn...just like the gears in the tranny or on a bike... bigger gears are the easiest to turn so there's less drag. that's the whole reason for the pulley.

Like I said, it's turning less, so less efficient=less amps. If you're drawing more than it can put out, you're gunna burn it out. I doubt it's the fault of the pulley.. Heck, don't they recommend using a higher amp alt on the aem site? I'm pretty sure that's what I read...

"Question
Will this upgrade cause my battery to die?

Answer
No. The effect of the Pulleys at idle is minimal. The only time there may be a problem is if there is a very high demand on the electrical above and beyond the stock design. This would include very high power sound systems or similar devices. Of course you should make sure the charging system of the car is in good condition. "

Now for a crank pulley, try the dh-racing or unorthodox ones, that might actually ballance out the mix.
