But I'm pretty sure the difference is not that big of a deal. (Unless you're running an uber-sized turbo and need to keep the 30+psi of boost in check)

40mm has been discontinued and is being rpelaced with the 44mm. The 44mm is a vband wastegate and without a doubt the sickest gate on the market... but its 3 weeks away

 

Inline Pro has used a Turbosmart 35mm wastegate in their 9 second race car So in honesty, you really don't need a 40/44mm wastegate on a street car

so basically the wastegate size is dependant on the variance of your boost levels your going to run? ex... massive turbo that you won't be utilizing much of it's potential at 7psi you'd need a larger wastegate, 40 or 44mm wastegate to bleed off all the excess boost. that same turbo at 30psi a 38mm should be sufficient?

the theory makes sense....at 7psi you are bleeding off alot more exhaust gas then you would at 30psi, so a higher flowing wastegate would be needed to get it all out, without having problems controlling it and spiking.

this sounds like one of those " think outside the box " theories

I read this a while ago on the TiAL site but I drew my own conclusion....

The theory would still be true but the sizing I think also depends on the exhaust flow your motor puts out as well. Think about it... say a turbo gsr and a turbo 5.0 stang. the stang puts out more exhaust flow regardless. so say they're both running 18psi on the same size turbo (your avg t3/t04e). @ 18psi on the stang, it should be dumping more exhaust gas than the gsr. so for example. maybe the gsr could get away with a 38mm (based on TiAL's site), but the stang... being that it has more exhaust flow being dumped to hold the boost @ that level) would still probably need a larger valve size to accomodate.

Dunno if you guys get what I'm saying but bottom line is I think that the amount of exhaust gas the motor flows also plays a big part. Which is why built turbo honda guys that are pumping out more exhaust flow may run bigger w/g's than someone running lower boost
