Here's the chronology:
1) friend blows up d15b vtec motor in his 89 hatch
2) friend sends d15b bottom end to GE to receive their godzilla sleeves, and a bore to 81mm
3) block returns from GE, local shop takes some measurements and tells him the dimensions to have custom pistons made for 9:1 compression in his block, and what kind of rods to buy
4) friend orders rods and custom pistons
5) rods arrive and don't bolt to the crank. they are for a 1.5L d series motor, but apparently not this one. sends them back gets 1.6L d series rods, fit onto crank just fine.
6) friend has shop install rods and pistons. they do one and call him to come in to show him that the piston is coming out of and above the head by several mm. they say that the original shop that gave him the measurements for the rods and pistons screwed something up terribly.
Obviously he can't bolt on the head with them doing that. He can't return the custom pistons. My thinking is that he should return the 1.6L rods and get the 1.5L ones and have them machined to fit his crank correctly. Either that or find a really thick head gasket somewhere and hope he doesn't have to replace it every 6 mos.
Opinions?

I'm taking it that the rods won't fit on the crank because of the big end width??? If this is the case, a competent machine shop can reduce the width of the rods for a minimal amount of $, less than $80 or so. This would be the easiest way. DO NOT TRY TO USE A THICK HEADGASKET TO MAKE UP FOR A MISTAKE!!!!!!! JMO

k, so he should return the 1.6L rods and get the 1.5L ones and then get them machined to fit his crank. that's what you're recommending?

actually after re-reading your original post, and talking with my friend, he said that the 1.5L rods wouldn't fit because the openings where they attach to the crank were too skinny to fit on the crank. I haven't seen this know for sure what he is talking about, just relaying info... can the rods be machined to fix that?
****, well, the only thing to do is to get some custom rods made or get some new pistons. I hate to say that, but that may be his only choice!!!

yeah, that's what he's been told i think. he can't return the pistons because they were custom made. so maybe he can return the rods and have some new ones custom made.
