How are you guys gasket matching your t-bodies?
Go to a parts store and get a roll of gasket material. Rub a thick layer of pencil lead on the back of the TB. Tape the material to the TB and hold it so it doesn't wiggle. Rub the material with your fingernail to transfer the pencil lead to the gasket. Carefully cut out the shapes with a razor.
Cut the gasket to fit the TB, then use it to scribe the line on the intake manifold flange. Use a carbide bit made for aluminum and finish it with a cartridge roll. Make sure the bit is the wide-tooth aluminum type or it will clog up. A cutting oil also helps.
Work slowly; it is a lot easier to remove material than it is to add it back.

Thats exactly what I'm doing actually... The progress is pretty slow, but it's getting there. I just see other people on here with perfectly smooth and perfectly shaped circles and don't know where I'm going wrong.
If you have not had a lot of practice, it can be hard to do by hand. Get a the widest roll you can find to finish it off and it will help you keep it smooth. There are some rubber cylinders that hold sandpaper tubes that are over an inch in diameter. I don't like them because they wear out fast, but they are great for a noob (no offense) who wants to get a smooth surface.
You may also be able to find a coarse flapper wheel that barely fits into the opening and that may help as well.

I did the flapper wheel last night, did a GREAT job, but only as a finisher, not to cut. I will mess with it more this week and see what I can do and then post up some pics

This isn't for power so much as it is for throttle response. I am sure it you gasket matched EVERYTHING you MIGHT get a whole HP out of it, however...the throttle response would be kinda nice.
