Default External Wastegate Adapter Design Help

How would you make a t3 to t3 external wastegate adapter. I have two t3 flanges along with a tial 38mm flange. I was just going to get some 0.125" thick by 2" flat steel and weld a box up. The problem is there is a radius on the corner of the t3 flange. What should I do?

Innovative Turbo Systems has something like this both for T3 and T4 turbos... sits between the turbo and the header/manifold.... I guess you can call it a spacer....

bend the metal around something and do it in 2 halfs, so you weld a seam in the middle of the flange.

so like this:

I'd get some stainless plate... 1/8" I suppose. Weld it up to the dimensions. When you weld the INSIDE of the piece use a LOT of filler so it makes a nice radius. Get in there with a carbide bit, sanding cartridges, flap wheel, etc and polish that beyotch til its purr-fect.

I was thinking of using mild steel so it doesn't warp as much if I lay down a lot of filler on the inside.

I just need to get to it and make this thing.

another option would be to use a short rectangle tube and cut it lengthwise to get the desired dimensions. the corners are already pretty rounded on some of the thicker stuff so you could end up with something like k24em2 suggested but with only 2 cuts (potentially) and no bending.

Only thing about this that i would see posing a problem is modifiying the down pipe.

This is for a datsun 240z turbo project. We are using a factory 280zx turbo manifold and adding this adapter so we can add an external wastegate.

just tack it a bunch before you weld it and it wont warp near as much.
