When they get that bad, it's easier just to torch them out and get new bolts and nuts.

Ahaha, my CRV had some that were rusted solid and I just changed the cat today.

Had to get out the old angle grinder and cut all the bolts off. There's no way you will be able to undo them....they will strip before they turn. I had the weight of the whole car on some of my bolts (jack under the wrench) and they just rounded off.

Hopefully yours aren't that bad.

Eventually I'll do mine, but there is no sign of a hex shape at all. Its just a glob of rust. I'll end up using a dremel if the cutting bit isn't too small.

I got mine off with some PB Blaster, 6 point socket, and an impact...or did I use a breaker bar... either way, it took a long time. And I was lucky enough to have a lift, so I could stand under the car

I used a die grinder, and after I cut them, the studs were seized into the flange. So I had to get a propane torch to heat and hammer them out.

I was lucky on 2 of mine a 1/2 inch impact got them off, the third, I cut an edge off with my dremel and a cutoff wheel, then a second edge, then I popped the nut off. I had to fix the threads up a lil bit, but it was better then having to put a whole new stud in there. Lucky my header came with new upper to lower bolts, and the old nuts from there fit the cat studs perfect.

the stripped bolt extractors worked wonders for me.

Still a PITA though.
