what do you use to cut lexan ?
I would guess dremel with a metal bit and a edge to guide you where you want to cut. then the sander for getting the final touch
i have used it on TAP plastics lexan that I made my air filter shield. it worked fine using my dremel on the whole project

When cutting the lexan you wanna go slow. If you go too fast it will get too hot and start to bunch up in little molten clumps. Leave the paper on until you are finished. Use a jigsaw it works best with a medium blade or even a high speed metal blade works good. Do not use a dremel even with a jig it spins too quick and is pretty hard to control. Hope that helps.

USE a fine blade, And something I have always done in the past with thin sheets is when cutting it with a jig, the sheet will flex allot causing it to almost tear at the sheet of lexan. So what I always did was put a thin sheet of wood down . I would trace the shape i needed on the wood and put the lexan down on top of the wood. And cut threw both the lexan and the wood. I would use the shape i drew on the wood as the guide (since the lexan is see through), IT WORKS GREAT.

never tried roto-zip..i think it only works on tv or maybe small places. You have so much area to cut, the jig saw is easier to keep on the pattern
@ work i use a table saw with a fine blade or use some double face tape and make the shape like he said above out of wood but instead of using a jig saw i use a router with a flush trim bit , that cuts it smooth and if you wanna shine your edges its just like polishing metal start course -fine then finish it off on a buffing wheel.
