Possible solution to the infamous HEADER RATTLE!
this is on a 99 gsr
well i had my stock exhaust on, i hear the rattle ~3.5k RPM range...
then i put on a dc 4-1 header, rattle is gone...
put on a new exhaust, rattle is gone...
now i'm back to stock everythign, rattle is back.. so i pretty much narrowed it down to the header that's rattling.. now i just gotta figure out why.
i'm a dumbass, when i put my stock exhaust back on, i didn't double check to see if the back of the header's heatshield was on tight, i just assumed it was... oh well... anyone have any suggestions?
edit: btw, i know there's like a gazillion posts about this, so maybe this would enlighten some people on a possible solution.

My bone stock 96 GSR has the exact same rattle at 3000-3500 rpm. I'm pretty sure its the exhaust manifold heat sheild or the Cat heat sheild. Can anyone tell me what is more likely? thxs
the rattle is in the downpipe on the exhaust manifold near the collector. there is a small pipe that fits inside a slightly larger pipe, and over time, it loosens up a bit and the small pipe rattles inside the larger pipe. thats the infamous header rattle. if you replace the exhaust manifold and you still have a rattle, its most likely a heat shield.

I had the same problem on my 96 GSR until I removed the outer shields on the cat and heat shield under the car around the shifter. I still have the stock header on the car. Most of the rattle noise is gone.
I heard if u remove the exhaust manifold heat sheild and leave the exhaust manifold stock, then you can have paint peel on your hood in that area. Don't know if theres any truth to that but sounds logical to me. I might buy a header anyways, or instead only get a cat back and save for turbo.

The header rattle is caused by the inner wall of the stock double-wall exhaust manifold coming loose. To fix it, you have to make a hole in the pipe, and then weld it back up. This will brace the inner wall against the outer wall.

What theyre saying is exactly right. The cat heat shield is also a problem, but that rattle is most likely the a-pipe as they describe.

Not too long ago, I had a very terrible rattle with my brothers car. Checked it, cracked DC 4 2 1 cracked; got it welded. Thought it solved the problem. It didn't. So, I took off the cats' heatshields; that didn't work. Finally, took off the cat and VIOLA! **** inside was shaking everywhere. Got a new cat, replaced the old one and no more rattle.

thxs guys, but i think Patrick GSR is right. Hell im just gonna get a Carsound Cat and a DC 4-1 Header down the road anyways. Wish i had enough money for a turbo.

The inner pipe wasn't loose, but something warped with age & temperature. The inner pipe wasn't loose, but it wasn't centered any more. It buzzed against the outer pipe as the exhaust system flexed. That's why I could never get it to buzz by revving the engine in neutral.

Well if it gets annoying enough to you (it did to me) you should be able to get an exhaust shop to fix it, at least temporarily, for like 20 bucks. I had that done to mine, shop threw it up on a lift, made a couple holes w/ the plasma torch in each primary pipe in the header (lower Y-pipe section) and then just welded them right back up. You might also want to get another hole done right where the Y-pipe comes together, just ahead of the cat flange.
The fix didn't stay, though, about a year later the buzz came back.

not exatcly related... but i do have a rattle. see, i have that lower H brace on my car, and now it rubs against the cat. any suggestions on how to get rid of that rattle (other than takin off the brace)? i got a new cat and the rattle is even worse... it's kinda annoying. everytime someone new rides they think the car is falling apart.
my 94GSR had the same rattle in the awful downpipe and now its gone thanx to my DC header. An the catalsyt in my cat was broken up i made a test pipe
back up to the top... sigh, the rattle is getting more and more annoying to me... what do you propose pat, besides changing out the header? i don't want to go through that again...
Take it to a muffler shop, have them drill about 5 holes at various different angles on the 2nd pipe of the header, then have them spot weld every hole. I had the same problem, but that fixed it until I bought a new header. They use double-wall piping to dissipate heat.
