anyone know what size ball joint separator is required?
i have 3/4" harbor freight one and it think it might be too narrow to fit

Cool, thanks, I got the zerk fitting thing now. I figured the silver part on the ID of the knuckle was the outer race and the inner race was either integrated with the spline or pressed onto its O.D. (I've seen them both ways) but it didn't look like anything was replaced in the 'after' picture. I'm sure it'll be immediately obvious when I get it off the car. With the balljoint thing clarified, I'll just bring it to work and get it on the hydraulic press.

28mm or ~1 inch. (25.4mm = 1 inch)

Dunno, that's just what the manual says. You could probably use one that is a bit larger, as long as it fits.
You could try grinding yours, but it would probably weaken it and possibly break while trying to remove the ball-joint. Then again, HF tools are inexpensive anyway, so a replacement wouldn't break the bank.

I used these same ball joints with zerks (from Autozone) and had the same issue, but the grease did come out. So I went to Lowes and bought 4 count, 1/4 - 28, fine thread bolts, cut them down, and put them in place of the zerks. They pass the abs ring with ease and I put them in without removing the hub again. A bit of grease did come out so next time I have my axles out I'll throw in the zerks and re-grease.

"I then took the spindles to a near by shop to have the wheel bearings pressed in. After reinstalling I found out that the ball joints were ruined either from separating them or because they had 166k on them. Either way they just spun round and round. I ordered some replacements $40 each and rented the press tools from autozone for $235. You have to get both the press and the honda adapters."
Why are the ball joints ruined if they spin round? Isn't it a 'BALL' 'JOINT' ? A new one might be real tight but does worn=ruined?

In the service bulleting posted by rumy, does anyone know the diameter of the ball joint bore gauge ( to the nearest thousandth of an inch) ?

Look at this method:
I used it to pop out my ball joint from the control arm in 30 seconds, with no damage to the ball joint. Of course I hit it with a hammer first, then with no luck I found this. All you need is a jack, and a round pipe big enough not to fit in the slot until you jack up the control arm until it fits, then slowly release the jack and the pressure pops it out for you, no grunting or problems, I suppose if it manages to hang there, it could use a bang from a hammer and it is almost sure to come loose!

Don't get me wrong for a second. I have this thread bookmarked as it is very explanatory, and I plan to reference it for disassembly of the brakes, balljoint, and knuckle on my '05 Civic. Between post #1 and #40 with the balljoint trick, I definitely have a clear picture of how to get this taken apart to get the knuckle off for doing the wheel bearings.
Unfortunately, that's where this thread stopped. I'm not seeing the information about the wheel bearings, so I would recommend editing the thread title to just "Ball Joint removal and replacement".
Aside from that minor thing, a huge thanks to crx378 and brian140.
