my first 4" Aluminum exhaust
finally got a victim (boss) to let me build an aluminum exhaust. sounds bad ***. much quieter then i thought it would be. hes running stock twins (2jzgte) currently, but we'll probably throw a t67 on it pretty soon. only 70 degrees of bending in the whole exhaust.
i didnt' get pictures with the hangers on, but my jdm 3/32 welding rod did the trick for tooling around the yard. i just put two hangers in the back, but i'm thinking i'll have to put a couple more on the mid section somewhere.
anyone have ideas on how to attach hangers to the aluminum? i was thinking about welding 1/4~3/8" tabs on that be drilled and tapped, then bolt steel hangers to those. any pics of other setups?

wrap some aluminum bar around 90 degrees of the tube and weld it so it has a large surface area of weld on it. then use it for the hanger

you are correct. 5"? thats a aero muffler for a diesel. figured we would see how it would sound. were going to put a magnaflow on it to see if there is any difference in sound.

those are 10 degree cuts from a straight pipe with a centerline radius of 4". all the cuts are within .001. pipe is 4" od tube with a .120 wall. pretty thick stuff, but still a decent amount of weight loss. smallest radius you can get with a wall like that is 9~10 inch, so i would have had to cut them up anyways and the mandrel wouldn't have really helped that much.
it was a lot of fun to build. only took about 6 hours start to finish.

You can also weld on "patch" plates and then weld the hanger to that. Should help spread the hanger attachment load out some, and if it ever gets ripped off, it'll rip off the plate first. See rear hanger:

So far, but it's on mostly a track car that's been out and driven maybe one handful this past year. I'm using 1/4" or 3/8" rod, but I would suggest going with something larger. I'll try to take some pics of the hangers tomorrow as I doubled them up and/or cross braced some to add strength.

I have seen them that are like that except 180 degrees around the pipe, at least on supras. No Bud-light while making the exaust Mike?
