Alot of fabricators use the pulse feature.
I've only used it on very thin projects.
Seemed to work nice though.

What thickness of aluminum do you guys use for end tank construction? I have to do mine soon and I was figuring 0.125"

Before:

Build up:

Input side to help route air to full length of fins:

This was all done about a 1 1/2 years ago, then didn't get a chance to work on it much more. But of pictures i don't have available, I added a third bracket which is on the bottom and allows the IC to mount to the tube frame at 3 spots. I have a NPT bung at input and output to allow me to measure either temperature or air pressure for testing purposes. I formed the end tanks over a peice of cedar 4x4 that I cut and sanded into the shape. It kinda sucked, had to use like 4 bar clamps to get the 1/8" alum to bend at those radius'. I'm sure its not the greatest IC, but it was fun to build and will perform much better than the old starion ic. Old starion setup was backdoor, and new one has 3 long radius 90' and a short 90 right at the IC. Only looking for 300-350hp range.

I'd just go to your local steel seller and get a 2' x 4' peice of 0.125" aluminum. Should be fairly cheap.

I feel that this is the ideal end tank and maybe some splitters inside to help guide.

Air doen't need guidence, it will find its way by itself.

Not true, at all.

Gradual is better then an abrupt shape.

yes the structers shape has to flow and be all nice but there should be no reason to have air diverters and "guides" inside the intercooler.

There is a good reason boosted air isn't going to exactly shoot evenly into the core. I think of it like a fan shroud, it should be guided with strakes in my opinion.
