Ahhh, I was bored so I modeled this up real quick. I think I am gonna make some templates from it and play with different angles.

It is:
60 deg. (or 30 his way) for 3 in 1
45 deg. for 4 in 1
36 deg. (or 54 his way) for 5 in 1
30 deg. (or 60 his way) for 6 in 1
If You make 0 (or I ) mark on the tubes, then rotate for example 45 deg. - cut, then back to 0 ( I ) mark turn -45 deg. and cut again.

Nice jig OP. I think i'll make a similar one this weekend.
What's the preferred method for making a wastegate hole in the collector? Sched 10-40 stainless isn't exactly easy to work with... haha. When i built my last manifold, i just accepted the painstaking task of hogging out a hole. But now that i want to build another, i would like to learn the right method. Plasma cuter?

You could plasma to get it close and then die grind. But really you need a mill in order to hole saw out an uneven surface like that. As you might have figured out, a drill press will skip all over the place. With a mill you can have one side of the hole saw on the collector etc and it still stays smooth.

wanted to ask for a All motor car, Would a smaller angle help yield more power??
Usually collectors are made with a 12-20 degree, anyone ever tried doing a 7 or 8 degree one??

7 or 8 degrees would put them so close together that they would be extremely difficult to weld. i highly doubt that the aggrivation of attempting to weld that wouldn't be worth the extremely slim chance you actually gain any power from it

Great write up. If you're cutting a bunch of different heights, angles and configs, i usually model the collector, create some cut jigs, cut with a angle grinder and sand them down. i skipped a couple steps in the pics, but you should get the jist. usually about 4hrs from start to finish. i use a 4.5" angle grinder, sharpies, 6x48 belt sander and the expensive ceramic belts.

Great post! I still have a question though.
Looking at the models I have made and the last photo posted, even after the last cut, the end of the merge is not round, so how does one get it to seal against the single pipe that connects to it? That is not shown. Do you weld it up and use an expander/swager to open it/round the merge before welding it to the single outlet pipe or somehow flatten the outlet pipe? (a 2 in 1 would be wider than it is tall unlike a 4 in 1 which would at least be sort of square). ?????

I have the tooling, angle cut jig, band saw, Purge block & Tig welder. But I have yet to try. I did some test cuts with PVC which is good cheap practice for getting the angle cuts where you want
