this is a wastegate question that i need to know that allot of people i dont think either know.
At what point should you go from 35 to 40 to 46 mm. ?
What are the limitations.

The main reason you have to upgrade to larger wg is that your current wg cant escape th gas fast enough there by causing boost spikes and cannot level the boost at wher you need it.
A WG should always keep the boost at constant level if you have 10psi spring it should be 10psi. If you have lets say a 10psi spring and are boosting 20psi then your wg is not working efficiently. Then that is wher you need to upgrade to larger wg.
If you manifold design is good and you have 35mm high pressure or 35mm std then you probably dont need to change out anything since 35mm can handle up 1.5 bar safely at least the 35mm high pressures can.
The 40mm is the next step up which is usually designed and used on most race applications as well as the 46mm. When you have super large turbo and are boosting mad pressure you ahve to have some way to escape that gas so you dont over boost. tHe 40mm openeing can escape 5mm higher than a 35mm that makes for safer boosting.

If you manifold design is good and you have 35mm high pressure or 35mm std then you probably dont need to change out anything since 35mm can handle up 1.5 bar safely at least the 35mm high pressures can.

the difference between the tial normal std and the tial sport high pressure version is that the tial high pressure as 40mm top on it rather than the std 35mm top. That is what can allow of the higher boost pressures.
for the 400hp range i would make a 40mm custom setup on the max rev manny.

I appreciate your explaination but it still doesnt really answer my question to well. I understand how a wastegate works. And i know how 35 vs 40 isnt 5 mm more because its a circle and 40 is the diamter and you need to use an equation for a circle. I know the best thing for a race car would be use a wastegate until you see that its not being effiecent (allowing the turbo to spike because it cant get the gas away from the turbo) but isnt there a set equation for finding out what will fit my needs. Its a mild compression GSR block thats a 2.0 liter and it will be ran from either a T61 or T62. The HP goal is between 400-550 WHP. It will be a track car but driven once in a while on the street (with a full roll cage, :D ) should i go with 40mm or 46mm?

Like i said poorly designed manifold with bad wg placement will also hinder you choice. You wg should be = placed from 13 and 24 to one large opening. Thats adequate design. the 46mm is bit overkill for most applications. I dont even use the 46mm in 30+ psi applications usually go with the 40mm for cost effectiveness. Thats with t72 turbo
