sounds like you got this pretty well figured out...just remember that when joining the two together to focus the heat into the thicker metal, and pull/push it into the thinner material

as CODE4 said, use a more coarse grit...the more time this disc is on the material, the longer it is causing friction and soaking heat into the material...and let the disc do the work, do go throwing...

-10AN is the industry standard. doesn't hurt to run larger, but isn't really necessary either...I see most 700+whp drag cars only running -10AN. one of our blown big block alcohol cars is running...

the problem isn't that it is warped, the problem is that the panel didn't fit in the first place...it looks to be well lined up with the taillight opening, but up front, there was too much material,...

don't have such an aggressive bevel and you will beable to fill it with a single pass...some like to do a root pass with no filler, weaving from side to side, then cap with a filler pass

Jackson and Speed Glass both make some really awesome welding helmets...huge viewing area, great sensor locations, and really comfortable...can't say I've ever used one for cages, but I know someone...

so long as you preheat and allow the cast housing to cool properly, you will be fine...in the past, I have done between 3-5 passes

don't use brake clean on anything involved with welding...if you insist on cleaning instead of replace, I would use Acetone or Citri-Klean

I have RAGE 2 as well and love it...however you are right about the clamp. I am soon going to remove that clamp mount and make a dedicated table with clamping and what not just for that chop saw

312L should work fine. just need to clean the crap out of the turbine housing as it is cast, and yes, I would def. pre heat...I typically heat it in the oven for a bit, then do a root pass, then...

look at the area you have to work with, tunnel, rear end, etc, and map out what angles will be needed and buy those angles and plenty of straight. if this were something you would be doing almost...

if you're getting good penetration and good coloration than what you are doing is right. most a bit faster may help a little bit to get more weld on there before it gets too hot and burns through....
