I use 1/8" on thicker aluminium frequently, I make 3/16" thick skid plates for Subarus and end up with a lot of scrap to make other things out of. The 3/32" just blows apart when welding the thicker...

It definitely can, my roommate just put three holes in my air compressor line with cutoff wheel spray, I'm sure MIG slag is way hotter.

The black shit is from contamination in the weld, you need to prep better for that. I find that adjusting the AC balance will cut down on the etched part, but of course you don't want it at 100%...

The factory buns are non tapered, BSPT or something like that. For the autometer sender you want to tap it with an NPT tap like stated above. We've done this a few times with pressure senders on...

I put ceramic coating in quotes because I believe this to be some kind of paint, like VHT or something. I deal with normal ceramic coated parts all the time and they are not that fragile.

I agree with what both of you have said (9bells and .john.). I work almost entirely on Subarus these days, and my roommate works at a shop nearby on Minis, it's amazing the [low] quality of parts...
