Excessive crankcase pressure can definetly cause seals to blow out. Route the catch can properly if you havent already and replace that seal dont just push it back in. While you're there check if...

As long as all the parts you replace the turbo with have carb numbers for that exact vehicle (dont use a civic intake for example) then itll be fine. All you have to do is blow clean after that.

The only fail I see is Hc's and its only 4 over. An oil change and some new plugs is probably enough to pass that car.

If your fuel needs arent actually in need of being bigger and you just want it to look cool then use 1/4 npt by -6an for the feed side. the ID of -6 is 5/16 hose.

Looks good, jsut remember not to put too much force into it as its possible to deform the clip out of round then it wont have the best shape for the whole grove.

sounds kinda like a timing issue, check your timing if its right then fix the knock sensor, if not then fix the timing and the knock sensor. That sensor should effect timing so it may the the cause...
