cooling fan wont work
i have a d16y8 in a 92 hatch.
things i have checked:
thermoswitch (new)
fan motor
relay
fuses.
what would cause my fan to never come on???

if you junp power to the fan, does it work?
are you converted to obd1 or obd2?
i have that set up and im on obd1 with all the sensors and switches from the old motor. no problems

This may not be it, but i for a while my fan interior fan wouldn't come on either. I jumped it checked relays, fuses, everything. It turned out the plug on the bottom of the blower was a little loose. People can stick their feet under there and kick it.

if i jump the fan it cuts on. when i sit for awhile (like at a drive thru) it will start to get hot and the fan wont cut on. i just bought a new thermo switch. it did work the other day but then when i got back to work i popped the hood and let it idle and it started to overheat and the fan did nothing. it works very rarly

This is where I was unclear. Here, do you mean that you wired the fan directly to the battery or that you inserted a jumper wire into the fan switch 2P connector? If you did the latter and the fan runs continuously when the car is running, then the new thermoswitch is bad or there's a problem with the connector itself. In the meanwhile, until the problem is fixed, drive the car with the connector jumped to avoid overheating.

there are two ground wires hooked to the thermo housing. iv been told that one is the thermoswitch ground so im going to clean it real good and hope thats it. i would hate to have to go get another switch. oh ya and i didnt hook to the battery i used a jumper wire on the plug (like when you check CEL codes)

I think there's only one ground on the thermostat housing (correct me if I'm wrong). Yes, the thermoswitch does ground there but, if that ground were bad, you'd have running problems (no-start or stalling) that I haven't heard you mention.

the level is good but never have bleed the system. do you think air bubbles can be interfering with the switch getting a reading?

the other thing, if you did do the wire check and the fan does turn on, it is just the fan switch itself. you were given a new, but bad sensor. just get another one to replace it then it'll work. happened to me before, was given a new non-working sensor and just switched it out for another new one. gl...

im happy to say it was a fuse. the fuse for the condensor fan under the hood was corroded. i dont have ac so i didnt think of this but i replaced it and now im good.
